how you broke a bar bolt is a big mystery.  it broke in half?  the threads stripped? it spins out while attempting to remove the bar nut?

the bolt can be removed by using a nail set or punch to lightly tap it thru into the tank.

Sorry Robert, but the 455 rancher bar bolts don't go through the oiler or sit underneth the muffler. I need to know how to get them out and I've been told you have to crack the case open, but I don't know how to do that and I want to learn because I refuse to give up on my chainsaw for a $2 bar bolt.

hello mike, just now awake and found your email. 1st time doing a complete disassembly is intimidating, but it is not as daunting as one may think. you can do it with a fairly simple set of tools, IE. torx drivers, ratchet-sockets-extensions-wrenches-pliers-etc. some believe you need specialty tools like a screw-in piston stop or a fancy gear puller/flywheel/clutch removal tool. none of that is true.

hopefully you have a compressor and an aggressive small throated blowgun. but b-4 we talk cast splitting allow me to confirm this is really necessary. I want to take a close look at the 455 exploded view and review some old photos. stay near this webpage today because I need to ask you a few questions about your saw. later...

mike, when you say the bar bolts don't enter thru the oiler resoirvoir, are you talking about the bar bolts that the chainbar and chain are captured by? the bolts you use to guide the clutch cover back onto the saw after cleaning the clutch/oiler area? you aren't referring to the bolts that secure the handlebar are you? I just looked at photos of an old 455 and pulled the IPL exploded view, and both of those show me that the barbolts do enter thru the oiltank area and if you empty the oil tank, use a flashlight, looking into the tank thru the opening, you should be able to see the rectangular shaped head of the forward barbolt that is closest to the nose of the saw. let me know what you find...

      Mike,

If its the front bar bolt, (see attached file picture of crankcase with bar bolts) then its relatively easy. In the attached file picture its the one to the right of the crankcase, this one taps into the oil tank so with a medium weight hammer (16 oz) just tap, tap, tap from the bar side and it will fall into the oil tank, Oh don't forget to drain your bar chain oil first.

However, If its the rear bar bolt or one to the left in the attached picture, This one does Not go into the oil tank but comes out, just behind  the muffler, or between the cylinder and the muffler. So you will need to remove the muffler, otherwise you will not be able to tap the bolt out.

      I hope this helps.

mike, as karl has stated. the forward barbolt closest to the nose of the saw gets tapped thru the oiltank. you can clearly see the rectangular shape of the bolthead thru the opening of the tank. the rear barbolt comes out just to the rear of the tank and you must be very gentle when removing the muffler to access that bolthead. whoever told you cast split was a necessity was wrong. I concur completely with karl.

good luck with the bolt replacement.  I think they cost roughly $5 per bolt.  they are grade 8...
